Air filter sticking out and no seal.

The air handler air filter sticks out about an inch on the return duct. Both ends are open so definitely getting air leakage. Should I drop down from 16 x 25 to 16 x 24 and add a door/seal?

Yes you need to go with a shorter filter, if it slips in from the side. As for a door seal. I just use Blue Painter's tape for covering the hole for mine.

It does slide in from the side and is open on both ends. I will be able to get a good seal on one side then the other.

Just slide the filter in, then use a couple of pieces of 2" Blue Painters Tape overlapped, to create aprox. a 4" piece. You can get flat magnet stock from a local magnetic car sign printing company. They can cut the proper width & length that you need as a cover over the slot for the filter.
